FR4 fiberglass sheet is the default engineering insulation material in electronics — the same glass-epoxy laminate family used for PCB substrates, machined into standoffs, busbar insulators, slot wedges, spacers and fixtures. Buyers specify it because it combines high mechanical strength, stable electrical insulation, and low water absorption at a moderate price.
This guide covers the properties that matter for machined FR4 parts, realistic CNC tolerances, and how FR4 compares with phenolic (electrical board), polycarbonate and acrylic.
What Is FR4?
FR4 is a composite of woven glass fiber cloth and an epoxy resin system, laminated under heat and pressure. The designation comes from NEMA grades: "FR" = flame retardant, "4" = woven glass/epoxy. Typical grades are equivalent to UL94 V-0.
Key characteristics of standard FR4:
| Property | Typical value (1.5–3 mm sheet) | Why it matters |
|---|---|---|
| Glass transition (Tg) | 130 °C (standard) / 170 °C (high-Tg) | Defines continuous-use ceiling |
| Dielectric constant (1 MHz) | ≈ 4.2 – 4.8 | Predictable in RF-adjacent designs |
| Dissipation factor | ≈ 0.015 – 0.025 | Low dielectric loss |
| Water absorption | ≤ 0.1 – 0.2% | Insulation stable in humid climates |
| Flexural strength | ≈ 400 – 500 MPa | Survives mounting torque and impact |
| Flame rating | UL94 V-0 equivalent | Required for most safety certs |
(Values are typical for commercial-grade laminates; we confirm material certificates per order.)
Where Machined FR4 Parts Are Used
- Busbar and IGBT module insulation plates in inverters and drives
- Slot insulation and end-laminations in motors and generators
- Spacers, standoffs and washers where plastics creep under load
- Test fixtures and jigs requiring dimensionally stable, ESD-safe handling
- Battery pack insulation sheets in e-mobility assemblies
CNC Machining FR4: What Tolerances Can You Expect?
FR4 machines well but is abrasive on tooling — the glass cloth wears carbide quickly. Realistic tolerances for water-jet / CNC-routed / milled parts:
| Feature | Standard tolerance | Precision option |
|---|---|---|
| Thickness | ±0.10 mm | ±0.02 mm (ground/lapped) |
| Hole diameter | ±0.10 mm | ±0.05 mm (reamed) |
| Profile / outline | ±0.20 mm | ±0.10 mm |
| Flatness (per 100 mm) | 0.3 mm | 0.1 mm (stress-relieved) |
Design notes from our shop floor:
- Keep holes ≥ 1 mm from edges to avoid breakout in thin sheets.
- For tight-tolerance holes under M3, specify reaming — drilled-only holes wander with cloth weave.
- Anneal/stress-relieve before final machining when flatness matters.
- Edge quality: routed edges are acceptable for insulation; specify sanded or polished edges for cosmetic panels.
FR4 vs the Alternatives
| Material | Strength | Heat | Insulation | Water uptake | Cost | Choose when |
|---|---|---|---|---|---|---|
| FR4 | High | 130–170 °C Tg | Excellent | Very low | Medium | Default electrical + structural part |
| Phenolic (electrical board) | Medium | ~120 °C | Good | Higher | Lower | Cost-driven, dry environments |
| Polycarbonate (PC) | Good | ~120 °C | Good | Low | Medium | Transparent covers, impact parts |
| Acrylic (PMMA) | Brittle | ~80 °C | Good | Low | Low | Static transparent panels |
| Carbon fiber board | Highest | Depends on resin | Conductive | Very low | High | Stiffness-to-weight, ESD/structural |
Note: carbon fiber board is conductive — never substitute it for FR4 in an isolation path. See our comparison article on carbon fiber vs FR4.
